If you are comfortable taking the transfer box off, then its not difficult past that, I have done it several times, but after rebuilding my spare on thursday (rushing ) getting CPP to fit it yesterday as they were doing my clutch, today I have realised I have made a mistake (or think I might have made a mistake) and have to open it up again

Procedure is fairly straight forward.

Remove exhaust front pipe


Drain oil from gearbox/transfer box - you can see to the bottom left where i have removed the drain bolt. The large bolt in the centre of the picture is the filling hole. Upon re-assembly fill the gearbox until oil drips from the hole. Remember to check that the car is totally horizontal to the floor




Pop out both driveshafts (easier to do if you undo the hubs from the suspension strut)


Screw a 8mm nut into the hole on the output shaft on the transfer box side and then use a slide hammer to pop the shaft out on both sides.




Undo all the bolts on the transfer box front cover.





Remove the diff from the transfer box.



Remove all the bolts holding the gear ring to the diff. split the in half and you will find your broken bolts.

Remove the lsd for the diff and split, you will be able to remove the bottom half of the bolts turning them with something with a point on it. i used a long screw.




Replace the diff bolts with some loctite and put everything back the way you took it off.

My top tip Make sure you dont let the gears fall out of the casing, if you do, have fun getting them back in

my top tip is to make sure the small o-ring that goes between the cover and the main part of the box is in place or you will have a leak anytime the oil in the gear box/transfer box heats up. i did do this and i had a leak half way though a trackday.

yep, there's 2

And a third, which was my mistake on thursday, make sure there are no bits left over, in the corner of the box where you store stuff, no idea how i did it but somehow having it fitted yesterday, today, I find a spare 'washer,thrust T/F' even though i am sure I checked and double checked, now I have to remove it again, just incase it was off the transfer box, and not something else

Do you fanvcy having a listen to my evo 4 and see if you think it's diff bolts making the noise on mine ?
